Vale opens model plant in Itabira to integrate artificial intelligence into iron ore production

Vale opened its 11.2-million-tonne-per-year Conceição 2 iron ore plant in Brazil. The site uses 7,300 automated instruments to monitor and adjust production in real time.

Vale has opened the newly modernized Conceição 2 iron ore plant in Itabira, Brazil, embedding artificial intelligence directly into operations to improve safety and efficiency. The 11.2-million-tonne-per-year facility, located in the company's founding city, now runs on a system that uses over 100 cameras, 7,300 automated instruments, and real-time data analysis across more than 400 process variables.

The 1.5-year upgrade, part of Vale's Model Plant programme, equips the company with a repeatable blueprint for tomorrow's mines. Carlos Medeiros, Vale's Vice President of Operations, said: "The model plant is more than a project: it represents a new way of operating, based on the application of advanced technologies that redefine standards of efficiency, sustainability, and competitiveness in mining. This initiative positions Vale at the forefront of the most modern and innovative iron ore processing plants in the world."

Real-time monitoring and fewer unplanned stops

To anticipate failures and avoid unplanned shutdowns, Vale redesigned operating flows and installed more than 100 monitoring cameras across the complex. The automation covers roughly 7,300 instruments, including new measurement devices and sensors that feed a central AI layer. That layer supervises production variables and makes real-time adjustments based on the ore's characteristics and the product being made.

Medeiros added: "The modernisation of the new plant enables a more integrated, highly monitored, and safer operation. The system includes an artificial intelligence layer that supervises hundreds of variables and performs real-time adjustments to the production process according to the characteristics of the ore and the product."

The Conceição 2 plant demonstrates how AI for Operations can monitor hundreds of variables simultaneously, a capability that avoids unplanned downtime and keeps workers out of high-risk areas.

Why this matters for operations professionals

Vale's move shows that operational AI is not a distant pilot but a production-scale reality in heavy industry. For managers responsible for safety, throughput, and uptime, the combination of real-time variable control and predictive failure detection changes how teams allocate resources and plan maintenance. The company expects the Conceição 2 model to replicate across other sites, making familiarity with such systems a rising priority.
