How AI Is Changing Polymer Development

Generative AI is transforming how new polymers are created and how recycled content is optimized—cutting development time from years to months. Thousands of polymer candidates can be assessed virtually, saving costly lab work. This approach ensures recycled compounds meet or exceed mechanical requirements, supporting sustainability goals.

Key Points

  • Generative AI accelerates polymer design and recycled content optimization.
  • Virtual screening evaluates thousands of polymer candidates efficiently.
  • Mechanical and functional properties of recycled plastics are reliably predicted.

The plastics industry faces increasing pressure from regulations, supply chain challenges, and environmental concerns. Polymer compounders, resin producers, and OEMs are turning to AI to keep up. AI is becoming a standard part of product development and optimization because it delivers results.

Rapid Screening of Green Polymer Candidates

Consumers demand greener products, and suppliers are responding with new sustainable ingredients. The challenge: verifying quickly if these ingredients can produce polymers meeting specific thermal properties. AI can rapidly screen these new chemistries, reducing expensive and lengthy lab experiments.

One customer needed to find polymers with targeted thermal properties using new monomers. Instead of traditional trial and error, AI designed and evaluated thousands of candidates in months. This saved time and lowered costs, allowing faster responses to market needs.

From Thousands to a Handful of Lab-Ready Candidates

The company provided 2,000+ possible polymer combinations based on selected monomers. They also included 400 additional interesting polymers and 40 with known properties to validate the AI model. Within five months, the AI delivered a shortlist of the top 10 polymers predicted to meet thermal targets.

This approach lets R&D focus on a few promising candidates instead of dozens or hundreds, streamlining lab work and speeding innovation.

Optimizing Recycled Polymer Grades

Recycled plastics vary widely in molecular weight, density, and contamination levels. Impurities like other polymers, dyes, or packaging residues affect material properties. AI helps optimize formulations incorporating recycled content by predicting performance despite this variability.

Agile Reformulation for Real-World Needs

Consider a manufacturer making protective helmets from high-impact ABS resin. Impact strength is critical but can drop with recycled materials. The company needs a formulation with at least 20% recycled content that still achieves an impact strength above 7.5 ft-lb/in., plus other property and cost targets.

The AI platform starts by building a baseline model from existing data. It then generates and ranks formulation candidates based on predicted impact strength and other criteria. Visual plots help identify trade-offs between properties.

Promising candidates are made and tested. Results feed back into the model, which improves over time. This iterative process adapts quickly to new batches of recyclate or changing customer requirements.

Beyond Polymers and Recycling

AI is also used to replace harmful substances like PFAS in food packaging with bio-based alternatives, optimize multi-layer packaging designs, and even enhance sensory qualities in plant-based foods and beverages.

The plastics industry is adopting AI to meet sustainability goals, reduce costs, and accelerate product development across the supply chain. For professionals in IT, product development, and materials science, understanding AI’s role in polymer innovation is becoming essential.
